any ideas how to save my belt sander from going in the scrap the drive belt cog below has rounded the part that sould have a square key way its the usual cast ally stuff so welding and filling new flats is probably out

So does that mean that even the round bit is now oversize, if you have access to a lathe you could make a bush and then possibly put a grub screw through the boss onto the shaft.

Not sure i understand what you mean...
Is it the tooth profile on the cog which has been rounded( ie the teeth ) or are you saying the drive arrangement of the cog is worn.. should there be a square key in the now circular looking hole ..?

Put the toothed drive wheel back on and drill down between the shaft and the cog where it touches the drive shaft with a i/8th drill bit in three places. Preferably equidistant around the shaft. Use 1/8 round bar cut to the depth of the drive wheel and glue into place in the three holes drilled out. Leave to dry and off you go.

File a new groove and fit a bigger Woodruff key assuming the drive shaft has a slot too

Replace the centerpiece with steel square box section - file to fit shaft and gear.
